Steel, aluminum, or stainless: the metal your train horn air tank is made of decides how much it weighs, how it corrodes, what it costs, and, more than most buyers expect, how big a tank you can even buy. Here’s how the three materials stack up on the numbers the horn brands actually publish.

Notice the last column. If you want a 5-gallon tank, which HornBlasters’ own air tank guide calls “typically sufficient” for train horns, aluminum isn’t on the menu from any of the major horn brands right now.
Weight: What the Published Numbers Actually Say
Aluminum’s reputation as the light metal is earned. Per Wikipedia’s entry on the element, aluminum’s density is 2.70 g/cm3, about one-third that of steel, which sits between 7.75 and 8.05 g/cm3 depending on alloy. So why doesn’t an aluminum tank weigh one-third of a steel one?
Because a pressure vessel isn’t a solid block. Aluminum is weaker than steel per unit of thickness, so the tank wall has to be thicker to hold the same 200 PSI. Stainless steel gives you nothing on the scale. It’s still steel, and its density lands in the same 7.75 to 8.05 g/cm3 band. HornBlasters lists its 5-gallon stainless 6-port tank at 20.5 lb (9.3 kg), the exact same figure it publishes for its 5-gallon 7-port powder-coated steel tank.
- Choose aluminum for weight only if a tank of 2.5 gallons or less covers your horn’s air needs.
- Don’t pay stainless prices expecting a lighter tank. You’re buying corrosion resistance, not pounds.
- For a 5-gallon setup, weight is a wash between steel and stainless, so decide on rust and budget instead.
Rust and Corrosion: How Each Material Fails
Compressed air carries water vapor, and that water condenses inside the tank every fill cycle. HornBlasters’ guide puts it plainly: air tanks “naturally accumulate moisture from compressed air,” and the fix is to drain regularly, “especially in humid environments, to prevent rust.” How much that moisture matters depends on the metal it’s sitting against.
Coated steel is the material HornBlasters describes as “durable and cost-effective, but they can be prone to rust if not properly maintained.” Brands fight that with coatings. HornBlasters’ 5-gallon 7-port tank pairs a black powder coat on the outside with an internal rust inhibitor coating, and Viair describes its tanks as made from “long-lasting, corrosion-resistant steel.” Coatings buy time; they don’t remove the water, so a steel tank still lives or dies by your draining habit. Aluminum doesn’t form red iron rust at all. Per Wikipedia, the metal grows a thin oxide layer, roughly 5 nanometers thick at room temperature, that “protects the metal from further corrosion by oxygen, water, or dilute acid.” That’s why Viair can sell its 6061 aluminum tanks with nothing more than a black powder coat. Two caveats from the same source: aluminum’s corrosion resistance “is greatly reduced by aqueous salts, particularly in the presence of dissimilar metals.” Translation for a truck: road salt plus steel or brass fittings threaded into an aluminum tank is a galvanic couple. 304 stainless is the belt-and-suspenders option. The pattern: aluminum costs roughly $37 more than steel at the 0.5-gallon size in Viair’s lineup, and stainless costs $160 more than the cheapest HornBlasters 5-gallon steel tank, more than double the price. Size Limits: Why Big Tanks Are Still Steel
This is the factor most comparisons skip, and it decides the purchase. As of this writing:

- HornBlasters sells steel tanks from 1 gallon to 20 gallons, but offers exactly one stainless tank (5 gallons) and no aluminum tanks at all.
- Kleinn’s tank collection runs 0.5 to 5.0 gallons, and every model on the page is listed as steel.
So the real-world menu looks like this: under 2.5 gallons you can have steel or aluminum. At 5 gallons you can have steel or stainless. Above 5 gallons it’s steel, period. Which Tank Material Should You Buy?
Match the metal to your vehicle and climate.
- Daily-driver truck, dry or moderate climate, 5-gallon horn kit: coated steel. It’s the cheapest, it’s what most kits ship with, and a monthly drain keeps it healthy for years.
- Gulf Coast, Pacific Northwest, salt-belt winters, boat trailer duty: 304 stainless at 5 gallons. You pay about double for the tank, but you stop worrying about the inside of it.
- Motorcycle, UTV, side-by-side, or a compact horn that lives on 2.5 gallons or less: aluminum. Half the weight per Viair, no red rust, just seal your fittings and rinse the salt off.
- Want aluminum but need 5 gallons: two 2.5-gallon aluminum tanks in parallel, or accept steel and buy an inline water trap.
